    Ti-6Al-4V Cutting Guide for Patient-Specific Orthopedic Instrumentation

    Material: Ti-6Al-4V (Grade 5) · Tolerance: ±0.0005″ on guide slots · Qty: 25 unique patient-specific units

    Challenge: Orthopedic device OEM needed patient-specific cutting guides machined from a titanium block with unique slot geometry per patient. Each guide had to match a CT-derived STL model within tight positional tolerance so the surgical cut plane aligned with the pre-op plan. Prior vendor had inconsistent slot width, forcing intraoperative rework.

    Approach: Received per-patient STL files, generated a parametric CAM template on Fusion 360 that regenerated toolpaths against each unique geometry, and locked feed and speed for Ti-6Al-4V so every unit ran with identical cutting conditions. CMM-inspected all critical slot widths on the Haas HMM 430 against the per-patient nominal, with a Certificate of Conformance and dimensional report per unit.

    Outcome: Zero intraoperative rework across the 25-patient pilot. Slot width Cpk on the critical dimension was 1.83. Customer standardized on Olympus as the manufacturing partner for the follow-on 100-patient production release.

    PEEK-CF30 Housing for Implantable Sensor Program

    Material: PEEK-CF30 · Tolerance: ±0.001″ on O-ring seal groove · Qty: 40 units (FAI + pilot)

    Challenge: Medical device startup transitioning an implantable sensor from prototype to first clinical build needed a biocompatible PEEK-CF30 housing with a sealed O-ring groove and thin-wall internal cavity for electronics. Prior prototype had inconsistent groove dimensions causing seal failures in bench testing.

    Approach: Segregated PEEK-CF30 workflow from metallic material streams to prevent cross-contamination. Ran a dedicated tooling set and single-source coolant approved for medical-polymer machining. Used a fixture designed to support the thin wall during finishing and CMM-verified the groove profile on 100% of parts.

    Outcome: Seal test pass rate went from 62% to 100% across the 40-unit lot. Customer's IRB submission proceeded on schedule. Follow-on order placed for pre-clinical build quantities.

    316L Stainless Reusable Surgical Forceps Body

    Material: 316L stainless · Tolerance: ±0.0003″ on hinge pin bore · Qty: 200 units across 3 releases

    Challenge: Contract manufacturer supplying reusable surgical instruments needed a forceps body with a precise hinge pin bore that would maintain fit-up across 200+ autoclave cycles. Prior supplier's bore-to-pin fit had drifted over lots, causing assembly failures at final QA.

    Approach: Established the prototype CNC program and setup as the production baseline. Every release runs the same probe-verified setup, the same tool list, and CMM inspection on 100% of hinge pin bores rather than sampling. Documented process capability against the fit tolerance on each release.

    Outcome: Zero assembly failures across three production releases. Customer eliminated incoming dimensional inspection on the part number after the second release based on documented Cpk > 1.67 on the hinge pin bore.
